Okay, what thickness of sheet metal, and how would you recommend cutting it? I can beg my dad to bust out either his oxyacetylene or his plasma torch. But what if he wont?

Got a metal cutting band saw or even a jiqsaw with a metal cutting blade woould work. Plasma cutter would prob be the fastest though lol.

You could cut the egr off and weld the hole up. But what I was saying is this might not me your problem

Would a portable band saw work? Its what I used to cut the pipe for my mufflers.

Irish, I wanted to get rid of my EGR anyways, but I dont have the money to buy a new intake right now. Welding it might work, I'll have to see if my dad feels like welding tonight.

I think I'd rather plate it than weld it with it still on the motor. That's just me though.

The egr valve just bolts to the intake correct or is it diff on the older trucks?

Get the gasket, cut a piece of metal to the size, drill the holes and it is eliminated. Welding on a cast intake is something I wouldn't do.
